Can Surface Rust Be Repaired?

Surface rust is oxidation that hasn't yet penetrated the base metal. It looks like a dull orange or brown discoloration, sometimes rough to the touch, and it hasn't yet caused pitting, flaking or perforation.

The good news: surface rust is fully repairable, and often for a few hundred dollars. The bad news: surface rust doesn't stay 'surface' for long, especially in Toronto's salt-heavy winter climate.

The repair process is straightforward: sand or grind the affected area to bright metal, apply a rust converter to neutralize any oxidation left in the pores, seal with epoxy primer, and refinish with matching paint. Done properly, a surface rust repair should last many years.

Where the process goes wrong is prep. Painting over surface rust without properly removing and neutralizing it means the corrosion continues underneath — and bubbles back through the paint within a season or two. This is the most common failure mode of DIY rust repair.

If you can push a screwdriver through the rusted metal, it's no longer surface rust — it's perforation, and the repair now requires cutting and welding. If the rust appears at the bottom of a rocker panel, wheel well or door, assume it's worse than it looks, because those areas rust from the inside out.

The safest approach is to have a rust repair professional inspect the area. Most will do it for free or a nominal fee, and they can tell you within minutes whether a $300 cosmetic repair or a $2,000 structural repair is warranted.
